Abstract Metallizing polymer composite via cold spray is an attractive process for producing lightning strike protection (LSP) in composite-based aircraft. However, direct deposition of copper, the most common conductive metal, on carbon fiber-reinforced thermoplastic polymers (CFRTP) remains challenging due to the severe polymer erosion and carbon fiber fracture induced by cold-sprayed multi-particle impact. In this work, the copper direct deposition window was explored by varying copper particle size and operating gas temperature, which are primary parameters determining particle impact energy. Following this, a lightning strike test was performed to evaluate the protective effectiveness of the deposited copper coating in reducing damage to the underlying CFRTP substrate. It was revealed that fine copper particles approximately 5 µm in diameter are effective for direct deposition due to their minimal induction of polymer erosion. Sufficient heating of the particle spray area above the glass transition temperature promoted continuous coating formation. The lightning strike tests demonstrated that the cold-sprayed copper coating effectively protects the underlying CFRTP by acting as a major electric current path and a sacrificial protective layer. These findings highlight the promising potential of cold spray as a new LSP technology for polymer composite aircraft.

Abstract Recently, the low-pressure cold spray (LPCS) technique has been used to fabricate superhydrophobic polymer coatings on metallic substrates, suggesting a significant potential in engineering applications. This study aims to design a spiral LPCS nozzle to coat the pipe’s inner wall with superhydrophobic polymer. The design goal is to achieve the maximum particle velocity in a confined (limited) space, assuming that the powder can enter the feeding tube through the Venturi effect. Achieving these two goals simultaneously using only computational fluid dynamics (CFD) simulation is challenging. Therefore, the CFD simulation was combined with the neural network (NN) method to design the new spiral nozzle. During training, the effects of the NN models and algorithms were investigated. The results showed that the feedforwardnet model combined with the trainbr or trainlm algorithm (from MATLAB 2016b software), presented a minimal error for particle velocity or gas flux prediction, respectively. The trained NN correlates the nozzle parameters (i.e., mean coil diameter, spring lift angle, and expansion ratio) and its performances (i.e., particle velocity and gas flux in the powder feeding tube). As a result, the optimal spiral nozzle was determined based on the design goal of maximum particle velocity and suitable gas flux in the powder feeding tube. Furthermore, the effect of each nozzle parameter on the particle velocity and gas flux in the powder feeding tube was analyzed. The cold spray experiment confirmed that the designed spiral nozzle could fabricate Perfluoroalkoxy alkane (PFA) coatings.

    More details Close

The purpose of the present study is to develop a novel implant material which has a superior biocompatibilities and high strength by means of a coating technology. In this study, the cold spray technique was selected and used as surface modification method of a titanium alloy for the development of implant material;the porous pure titanium coating was sprayed on a titanium alloy,Ti-6Al-4V,by using the cold spray technique. The influences of spray conditions and post-sprayed heat treatments on the mechanical properties of the cold sprayed biomedical coatings were investigated. It was revealed from the experimental results that the developed biomedical titanium coatings had a low elastic modulus, high adhesion and enough tensile strength. Most important factor to get the superior biomedical coatings was the post-spray heat treatment because both the adhesion and cohesion strengths of the coatings could be improved significantly due to the post-spray heat treatment. It was also revealed that both the adhesion and cohesion strengths were improved by the recrystallization of nanoparticles generated by the high speed collision of particle during the cold spray process. The cold sprayed biomedical coatings developed in this work have enough fatigue properties.

In this study, the effects of heat treatment were clarified, and then the optimum heat treatment condition was investigated for the cold sprayed Ni base superalloy IN738LC coatings. In order to characterize the microstructure of heat treated cold spray coatings, SEM and TEM observation, EBSD analyses were carried out. And also, in order to evaluate mechanical properties, small punch (SP) tests and four-point bending tests were conducted. And as for an as-sprayed IN738LC coating, heat treatment (1121°C/2h + 843°C/24h) was applied. Prior to heat treatment, the as-sprayed coating had nano-order crystalline in the vicinity of the interface between coating and substrate. However, after heat treatment, the nano-order grains changed for micron-order grains. This grain growth can induce the improvement of the material properties such as ductibility and adhesion strength etc., and release of residual stress. And then, optimum heat treatment condition was investigated. At first, effects of heat treatment were considered. It was thought that the changes of configuration of γ' precipitation phases and crystal grain were important for characteristics of heat treated coatings. As a result of heat treatments, it is clear that the crystal grain of as-sprayed coating was mainly changed by solution heat treatment, and γ' phase precipitated in solution heat treatment and grew in aging treatment. Therefore, the discussion about optimal heat treatment condition was focused on the conditions of solution heat treatment. The coatings were heat-treated at higher temperature or for longer time compared with standard heat treatment of virgin IN738LC. It was clear that solution treatment at higher temperature was especially effective for miniaturization and homogenization of γ' phases, and growth of crystal grains. In the coating strength tests and adhesion strength tests, the specimen with higher temperature heat-treatment demonstrated better results than that of the specimen with standard heat treatment.

The deposition mechanism of the cold spray (CS) technique is investigated numerically using the smoothed particle hydrodynamics (SPH) method. The CS process is simulated by modeling the impact of a spherical Al-Si powder particle on a mild steel substrate. In this work, the adhesive interaction between the contacting surfaces is described by intersurface forces using the cohesive zone model. Simulation results show that successful bonding is achieved above the critical velocity, but rebound was observed at high velocities. This indicates that optimum deposition is achieved only within a certain range of particle velocities. The simulated deformed particle shape evolution and estimated critical velocity from other sources were compared and good agreement was obtained. The analyses demonstrate the feasibility of the presented SPH methodology and the adhesive interaction model for simulating the deformation behavior of CS particles.

In this study, in order to make high carbon steel coating by cold spray technique, spray conditions such as carrier gas temperature and pressure etc. were investigated. And also, in order to improve deposition efficiency and control coating hardness of cold-sprayed high carbon steel, high carbon and mild steel mixed powder and its mechanical milled powder were developed and were optimized. By using the cold-spray technique, particle deposition of a high carbon steel was successful. Moreover, by applying mixed and mechanical milled powders, the porosity ratio was decreased and deposition efficiency was improved. Furthermore, using these powders, it is possible to control the hardness value. Especially, when using mechanical milled powder, it is very difficult to identify the interface between the coating and the substrate. The bonding between the coating and the substrate is thus considered to be excellent.

The cold spray (CS) technique is known as a new coating technique. It has many advantages, i.e. dense coating, high deposition rate no phase transformation and low oxidation. The CS technique was applied to make a bond coating (BC) for a thermal barrier coating (TBC). In this study, the TBC with cold sprayed bond coat (CS-BC) and a TBC with conventional low pressure plasma sprayed BC (LPPS-BS) were prepared. High temperature oxidation behavior under stress loading was evaluated for these samples. As a result, the high temperature oxidation behavior of the TBC with CS-BC is approximately-same or slightly excellent compared to that of the TBC with LPPS-BC.

In the case of cold spraying, small particles are accelerated to subsonic or supersonic velocity by high temperature and supersonic gas flow, and then impact onto a substrate. When particles impact onto a substrate, kinetic energy of the particles is converted to plastic deformation energy, namely plastic deformation is required for deposition. Because of requirement of plastic deformation, hard materials, such as high carbon steels, can be difficult to deposit on the substrate. And also, due to large plastic deformation, work hardening can be occurred. In this study, in order to develop an innovative repairing technique for high carbon steel by cold spraying, microstructures and hardness property of cold sprayed high carbon steel coatings using high carbon steel powders were evaluated. In order to improve and control the hardness of the coating, spray conditions were optimized and mixed powders of high carbon and mild steels were used. By applying mixed powders, a dense and thick coating with appropriate hardness was obtained.

Cold spray (CS) is a new coating technology for the production of high quality metallic based coatings. This process involves the deposition of metallic layers and structures from propelled fine powders using a high-speed gas jet flow without melting. Low-pressure type CS process, which consists of small and compact equipment, is expected to be used for on-site repairing application. In this work, the possibility of the repair for zinc plating by low-pressure type CS technique was discussed. We have successfully obtained thick (mm order) Zn deposition by low-pressure type CS technique. Moreover, from the investigation results of environmental resistant properties, it may be considered that CS technique have high possibility to apply the repairing application for the Zn plating.

This paper introduces the brief summary of the recent collaboration test results on thermal barrier coatings (TBCs) in the JSMS Subcommittee, which covers the measurements of elastic modulus, tensile strength, residual stress and thermal conductivity of the TBC specimens. Here, the round-robin TBC specimens consisting of 8% yttria stabilized zirconia, CoNiCrAlY alloy bond coat and Ni-base superalloy were prepared by plasma spraying method. The isothermal exposure and the thermal cycles were applied to the TBC specimens by several conditions at high temperatures, to measure both the residual stress and the remaining adhesion strength of the ceramic top, as well as to characterize the thermally grown oxide at the top coat/bond coat interface. The round-robin test results clearly demonstrated that the adhesion strength was significantly changed by the application of thermal cycles and the isothermal exposure. Of particular important results was found in the remaining adhesion strength that were strongly dependent on the testing method to give the thermal cycles.

The cold spraying process, which has been studied as not only a new coating technology but also as a process for obtaining a thick deposition layer, is proposed as a potential repairing solution. The process results in little or no oxidation of the spray materials, so the surfaces stay clean, which in turn enables superior bonding. Since the operating temperature is relatively low, the particles do not melt and the shrinkage on cooling is very low. In this study, the cold spraying conditions were optimized by taking into account the particle kinetic energy and the rebound energy for application in repairing gas turbine blades. A high quality cold-sprayed layer is that which has lowest porosity; thus the spraying parameters were optimized to achieve low-porosity layer, which was verified by scanning electron microscopy (SEM).

One of the main factors of cold sprayed particle adhesion is anchor effect caused by plastic deformation. In this paper, the impact of Ni-base superalloy particle in cold spray using molecular dynamics (MD) method was described. This MD result was compared based on two parameters: (1) degree of plastic deformation, (2) average of number of atom binding at the interface of substrate and particle. As a result, it is thought that the possibility for the contribution of atom binding to adhesive strength between a particle and substrate. And first principle calculation was done to structures of Ni surface by replacing one Ni atom with a metal atom involved in IN738LC. This result shows which atoms in IN738LC contribute to the enhancement of adhesive strength of substrate/particle interface.

Real-time computational simulations on cavity filling process by cold gas dynamic spray process were carried out in order to give an insight for their high performance advanced applications to joining, crack repair and dental treatment. It was made clear that shock wave appears in front of the substrate due to underexpansion of jet. By clarifying the relation between shock wave, cavity configuration and particle in-flight behavior in supersonic jet in detail, optimum cavity configuration for cavity filling process has been proposed both numerically and experimentally.

A real-time and realistic computation on the entire cold gas dynamic spray process has been carried out by the integrated model of flow considering shock wave, splat formation, and coating formation. The in-flight behavior of nano/micro particle in the supersonic jet impinging on the substrate with a cavity, and also the interaction between a particle and shockwave has been made clear from this study. By clarifying the effect of cavity shapes on a coating formation inside the cavity, optimum cavity shape was proposed for cavity filling process. Then, the fundamental data has been provided for the advanced application of a high performance cold gas dynamic spray process to a dental treatment or structural repair.

Powder Jet Deposition (PJD) method is one of the film forming technique& Ceramics films can be fabricated by this method Ytariastabilized zirconia (YSZ) thin films were deposited on various substrates by PJD method YSZ thin film was fabricated in systemically changed substrates, particle sizes and carrier gas pressures. The microstructures of YSZ films were observed by scanning electron microscope (SEM). From this study results, the amount of deposition rate by PJD method varies according to substrate hardness and powder size. Similarly, the film structures are affected by substrate and powder size. Additionally, the electrical conductivity of YSZ film on Al_2O_3 substrate was measured as a function of temperature using impedance and two-probe A.C. method From this measurement, the amount of this film's electrical conductivity is good agreement from other studies of YSZ bulks. This result shows probability of application to high temperature ceramics devices such as Solid Oxide Fuel Cells (SOFCs), gas sensors.

Cold spraying, which is one of the spraying systems for particle deposition, has been studied as a new system of bond coatings of Thermal Barrier Coatings (TBCs) for components used in hot section of advanced gas turbine systems. In this paper, mechanical and oxidation properties including residual stress of Atmospheric Plasma Sprayed (APS) yttria-stabilized zirconia (YSZ) top coating with two different bond coating spraying systems, Low Pressure Plasma Spraying (LPPS) and the cold spraying, were evaluated and compared in thermal cycle tests. From the results, the porosity of the cold sprayed CoNiCrAlY bond coating is less than 4.2%. The relatively less oxidation layer is observed due to its higher density and more stable oxide growth. In-situ measurement of residual stress in the vicinity of the interface between bond coating and top coating shows that variations of residual stress between the thermal and the cold sprayed coatings are different. In particular, both coatings' residual stresses after thermal cycle test were compression due to oxide formation. The thermal sprayed coating had more oxidation layer than the cold sprayed coating. Therefore, compressive residual stress of the thermal sprayed coating was 40 MPa higher than the cold sprayed coating.

The mechanism of the degradation process of nickel based superalloy CM247LC under creep loading was analyzed by considering the microscopic chemical composition of the material such as phase boundary of γ and γ’ phases. In this study, a Directionally Solidified (DS) nickel-based superalloys CM247LC was used as test specimens. The creep test was performed at 900oC under an uni-axial stress of 216 MPa. Each specimen was creep ruptured and interrupted at different hours and then analyzed. The change of chemical composition around the interface analyzed precisely by used Auger Electron Spectroscopy (AES). It was found that the local enrichment or lack of cobalt and chromium was found at the interface. This tendency was not found in the stress free area. Since chromium is the well-known element that dominates the degradation of this material, such an enrichment or lack of cobalt and chromium may play an important role for forming a crack propagation path near the interface. This local segregation should be analyzed further to make clear degradation mechanism of this material.

The subcommittee on superalloys and coatings, The Society for Materials and Science, Japan (JSMS) was established in 1997. As second stage of the committee, we investigated a fundamental study on thermal plasma sprayed thermal barrier coatings (TBCs). Especially, relationships between spray conditions and coating properties are discussed. It was used 4 spraying conditions such as 1) standard condition, 2) larger particle used and lower velocity, 3) normal particle used and lower velocity, and 4) standard condition and heating up the substrate to 473K. As a round robin test, porosity ratio, residual stress, and bonding strength were evaluated by several techniques for the specimens, which were sprayed by above 4 conditions. As a result, Young’s modulus, and tensile strength increased with decreasing porosity ratio. In case of tests for residual stress evaluation, as-sprayed specimens have small tensile residual stresses. After thermal exposure, residual stresses shifted to compressive.

Magnetic nondestructive testing is very useful for detecting a crack on the surface or near the surface of ferromagnetic materials. Also, the distribution of the magnetic flux leakage (DMFL) on the surface has to be obtained quantitatively to evaluate the crack. And the DMFL measurement on the high lift-off can be used for the protection of magnetic sensors from damages due to weak environment such as high temperature, vibration, vapor, and dust. Because the magnetic field is inversely proportional to the square of the lift-off, improved techniques for increasing the detection probability are strongly demanded. The magnetic camera using magnetic lens is proposed to satisfy these demands such as obtaining DMFL, measuring on the high lift-off, and improving sensitivity of sensor. This paper proposes several techniques for improving the detection probability of the magnetic camera. The surface mounted device type operational amplifiers, AD620 and LM324, were compared with respect to sensitivity, S/N ratio, delay time, and Fast Fourier Transform analysis. Also the reference single ended and the non-reference single ended connections were compared.

Ceramic films are needed in micro-electro-mechanical systems as insulating, piezoelectric and ferroelectric materials. The required film thickness is 1-10μm. This is too thin to machine by polishing or grinding, and too thick to grow by chemical or physical vapor deposition. The present study proposes a new method called powder jet deposition (PJD) for fabricating ceramic films 1-10μm in thickness. Indentation and scratching tests are performed on ceramic films deposited by the PJD method. It is found that the hardness of the films depends on PJD conditions.

In the present study, the following fracture mechanics characterization tests were carried out in accordance with various locations on the wheelset for high-speed train : fracture toughness depending on load rate, fatigue crack growth rate and fatigue thresholds. The results show that the fatigue crack growth rates in accordance to the locations on wheelset were not remarkably different, and the fatigue threshold in the region of the bolt-hole is lower than that in other regions. The fracture toughness depending on load rate data shows that once the downward curve from quasi-static values was reached, subsequent values showed a slow increase with respect to the impact velocity. This means that dynamic fracture toughness should be considered in the design code of the wheelset material.

Recently, thermal barrier coatings (TBC) have been used in advanced gas turbine plants to improve the durability and performance of turbine blades. Usually, TBCs consist of an inner layer of metallic bond coating (MCrAlY) and an outer layer of ceramic top coating. According to several studies, the failure of such coatings is induced by thermal stress due to the formation of thermally grown oxide (TGO) at the interface between the TBC and MCrAlY. Therefore, it is important to investigate the oxidation behavior of the interface at high temperatures. In this work, the TGO, which forms at the interface, is characterized in detail. Moreover, for the purpose of understanding oxide formation at the interface, the oxidation behavior of specimens with and without TBC are compared. The TBC specimens are thermally aged at high temperature to simulate the surface temperature of the first rotating blades of 1500deg.C class gas turbine plants. After aging, TGO formed at the interface. The TGO formed is observed to consist of two different oxide layers. The thickness of the two oxide layers increases with the aging time. As a result of a comparison between the specimens with and without TBC, the TGO thickness of the specimen with TBC is observed to be thicker than for the specimen without TBC. These specimens exhibited different oxidation behaviors, which are caused by specimen dependent preferential growth of one of the oxide layers for the specimen with TBC.

Two-layer plasma sprayed coatings on a Ni base superalloy have been used in advanced gas turbine plants to improve their durability and efficiency. Generally, the coatings consist of an inner layer of a metallic bond coating (MCrAlY) and an outer layer of 8wt% yttria-stabilised zirconia (YSZ) as a thermal barrier coating (TBC). After aging, a thermally grown oxide (TGO) was formed at the interface between the YSZ and the MCrAlY. The thickness of the TGO increased with aging time. Due to the difference between the thermal expansion coefficients of the Ni base superalloy, the YSZ top coating and the TGO, the presence of the TGO layer leads to degradation of the TBC by mechanisms such as cracking, delamination or spalling. Therefore, the capability to carry out a nondestructive evaluation (NDE) of the formation and the growth of the TGO is important. An in-situ NDE was implemented by means of an impedance spectroscopy (IS) technique at 1000□. Meanwhile, a great deal of attention has been paid to the oxidation behaviour of the TBC/MCrAlY interface. However, the role of oxide formation in terms of the TBC top layer is still not clearly understood. In our previous work, we revealed that the oxidation behaviour of specimens with and without TBC is quite different, in spite of their being subjected to the same aging conditions. The oxidation behaviour of the TGO for both specimens was investigated using an IS technique. The results showed that the impedance of the specimen with TBC was smaller than that of the specimen without TBC, although the specimen with TBC had a thicker oxide layer than the one without TBC.

It is known that the impact toughness of polycrystalline Ni-base superalloy, commonly used in gas turbine blades decreases with increasing exposure time at an elevated temperature. For the present study, the change in impact toughness of the Ni-base superalloy Udimet 520, which had been used in service as a first-stage blade in a 1150℃ class gas turbine for 31626 hours, was investigated by small punch (SP) tests. Experimental results revealed that in the pitch line region where the metal temperature was highest there was a decrease of the SP fracture energy E_<SP>, although the E_<SP> measured on the root shank was higher than that on the unexposed blade. That is, in contrast with the root shank, the pitch line region of the present U-520 blade became embrittled due to prolonged in service exposure. It was also found that the increase in the amount of grain boundary M_<23>C_6 carbides, which provide sites for cracks to initiate and/or propagate, was a predominant factor in the thermal aging embrittlement of U-520. Additionally, the influence of rejuvenation treatment, which is usually conducted to restore creep strength, on the toughness has also been examined by SP tests

In car body, many types of high strength steel sheets are used. Because the strength of many body parts are mainly dependent on the strength of spot welded joints, estimation of joint strength becomes important. JIS Z 3136 prescribes tensile shear test method as the representative test for spot welded joint, and tensile shear strength (TSS) has been regarded the most important property for thin sheet structure. Up to this time, many experimental formula are known to estimate TSS from factors of tensile strength of base metal, sheet thickness and nugget diameter. However, in those estimation the applicable range was limited, and there was no way to break the limit. The reason was seemed that there was a few consideration to roles or meanings of above three factors on TSS. Then, in the present study the new estimation are tried to lead by a simple fracture model which has practically satisfactory precision to low carbon steel sheets used for car body, and which has a appreciate easy form related above factors. The estimation formula is as the following. TSS=2.05t・TS(1+0.0059EL)(ND+2.09). TSS is in N, t is thickness in mm, TS and EL are strength in N/mm^2 and elongation in % of base material respectively and ND is nugget diameter in mm. The value EL was the factor concerned with the width of stress distribution. Fracture was occurred outside the hardened region, then TSS was not in proportion to ND simply.

Micro-scale interface strength evaluation technique is essential for solid-state bonded materials. Focus ion beam (FIB) micro strength test that using a micro cantilever enable an evaluation of micro-scale interface adhesion strength. However, this technique cannot measure the strength of specimen directly. This work discussed the possibility of strain measurement by combined use of image analysis. Measurement accuracy is depending on the cantilever design and testing condition, this experiment allows evaluating to a precision of 0.1 μm in displacement and 0.03 in strain. Moreover this technique reveals that the local and small area adhesion strength of cold-sprayed copper material is much higher than conventional and macro-scopic evaluation results. Plastic deformation cannot occurred in it Extremely small strain, which is lower than the measurement accuracy, was only observed.

Aluminum and steel are difficult to bond with each other by surface activation bonding (SAB) technique, because it is easy for surface oxide to reform. On the other hand, copper is one of the easiest materials to bond by the SAB process. Using cold spray technique, it is possible to deposit Cu on Al and Steel substrates. This study considered whether cold sprayed Cu intermediate layer can improve the bondability of Al. Results of mechanical shear test indicated that cold sprayed Cu intermediate layer can be bonded by SAB and the bonding strength was higher than the strength of intermediate layer. Hence, the intermediate layer can improve the bondability of SAB fabricated joints.

In our previous studies, it has reported that, by using a Ce added bond coat material, a wedge-like thermally grown oxide (TGO) was formed at the interface. As a result, delamination resistance of the TBC by four-point bending tests was improved. From this study, it was observed that wedge-like TGO grew towards the Ce oxide, which formed in the bond coating under high temperature conditions. Therefore, it is thought that the wedge-like TGO formed and grew because the Ce oxide became an oxygen ion diffusion channel. However, the wedge-like TGO formed under 1100 ℃ environment, which is higher than the operating temperatures of real plants. Therefore, the aim of this research is to suggest the formation of wedge-like TGO under 1100℃ and to elucidate the mechanism of formation and growth of wedge-like TGO at the interface between top coat and Ce and CeO_2 added bond coat.

Thermal barrier coatings (TBC) is indispensable technique for advanced gas turbines. However, thermally grown oxide (TGO) is formed at the interface between top coating (TC) and bond coating (BC) of the TBC in a high temperature environment, and the TGO can induce delamination or spallation of the TBC. By Cerium (Ce) addition to conventional CoNiCrA1Y bond coat material, a wedge-like TGO is formed in a high temperature environment and improve delamination resistant properties drastically. In this study, several kind of TBC specimens with Ce added BCs, which exposed to 1100℃ in air for several exposure times, were prepared. Moreover, four-point bending tests were carried out under tensile and compressive loading conditions for TBC. In the case of tensile loading, delamination resistance property of TBC specimens with Ce added BCs were obviously higher than that of the TBC with conventional BC, and the delamination resistance property of TBC specimens with Ce added BCs were maintained up to 500 hours exposure. In the case of compressive loading, TBC specimens with Ce added BCs showed almost same strength as the TBC specimen with conventional BC.

However, thermally grown oxide (TGO) is formed at the interface between a top and a bond coatings of the TBC in a high temperature environment, and the TGO can induce delamination or spallation of the TBC. By Cerium (Ce) addition to conventional CoNiCrAlY bond coat material, a wedge like TGO was produced in a high temperature environment and delamination resistant properties were improved drastically. But, the wedge like TGO can form more than 1100℃. This means the wedge like TGO cannot form and grow during turbine operation (temperature of 1^<st> rotating blade: approximately 900-1000℃). In this study, the effect of pre-oxidation and applied stress were considered for formation of the wedge like TGO. As a result, the wedge like TGO of TBC with the Ce added bond coat generated by pre-oxidation at 1100℃ for 20 h, and then growth of the wedge like TGO was conformed at 1000℃. Furthermore, in the case of a TBC with CoNiCrAl+Ce, the wedge like TGO can form at 900℃ by 156 MPa applied stress.

In a cold spray technique, which used for making dense and thick metallic coatings without oxidation, a lot of fine solid particles are impinged at supersonic velocity and deposited on a substrate materials. The deposition behavior is affected by many factors, such as particle velocity, size, shape, material, temperature, surface condition, and so on. However, these influences are not completely understood, because accurate measurements of these factors are complicated. Therefore, we developed a large-scaled single particle shot system. Using this system, a pure Al particle with approx. 1 mm diameter was impinged and deposited on a pure Al substrate. The particle velocity was accurately measured and the critical velocity which deposition begins was evaluated. And the microstructure of deposited particles was investigated by SEM and EBSD. From the results, the plastic deformation in a particle increased with increasing particle velocity, and the crystal grains with large plastic deformation adjacent to the particle/substrate interface tended to contribute to adhesion between a particle and a substrate.

A room temperature bonding technique namely Surface Activation Bonding (SAB) has studied on micro bonding application. In this technique, a stable oxide layer exists on a material surface is physically removed by Fast Atom Beam (FAB) irradiation in Ultra High Vacuum chamber, and then the bonding is accomplished by an atomic-order contact between two activated surfaces. In this study disscussed the posibility of lower cacuum conditino SAB process for large-scale structual materials. The SAB bonding tests using five kinds of nano-scale roughness mirror polished metals (Al, Fe, Ni, Zn and Cu). As the result, it was clarified that lower oxide formation and higher diffusion materials, Cu and Zn had good bondabilities. This result indicates that oxidation and diffusion are important factors of the bulk SAB. Moreover, the influence of exposure during SAB process was disscused. The bonding was successful up to 45 Pa・s exposured. This can be understood the bonding might be possible under lower vacuum condition. The possibility of the room temperature bonding for bulk structural materials was indicated.

Stress corrosion cracking(SCC), corrosion and erosion are one of the greatest concems in the structural matenals of nuclear power plants. Once the component is damaged, parts are needed to be replaced or repaired/cladded by welding. The replacement requires huge cost, and the repairs by welding can induce heat affected zone (HAZ) which is sometimes regarded as lowering the material performance. Cold spray (CS) technology is one of the "thick coating"techniques in order to apply for repairs of damaged parts. In this study, efect of heat treatment on microstructures and corrosion behavior of cold sprayed type 316L stainless steel were investigated. Accordirg to EBSD analysis, growth of crystal grains of specimens whose heat-treat temperature were beyond 800℃, and Vickers hardness of these specimens decreased. However, corrosion tests results demonstrated that corrosion resistance of heat-treated CS coating decreased.

Cold-spray is a new deposit formation method that is based on the high-velocity impinging of small solid particles on a substrate. Cold-spray technique allows producing a thick deposit without heat influence. The previous research shows cold-sprayed thick deposit has unique mechanical properties. The strength of cold-sprayed deposit is higher than that of bulk, however, it indicates brittle-like fracture. The crack is propagated along particle interface. Brittle-like fracture is not suitable for structure material. In order to use cold-sprayed deposits for structure material with reliability design, the reason of brittle-like fracture must be cleared. Purpose of this study is evaluation of the micro-texture of the cold-sprayed copper deposit by SEM (Scanning Electron Microscope) and EBSD (Electron Back-Scatter Diffraction) method. EBSD method was applied to the evaluation of the crystallinity of the deposits. It was found that the low crystallinity grain boundaries exist around the particle interface. The low crystallinity grain boundaries cause brittle-like fracture in cold-sprayed deposit.

In order to make a dye-sensitized solar (DSC) cell, a Low-pressure Cold Spray (LCS) technique is used to make Ti02 film in this study. In our previous study, it was successful that dense and more than 15μm thick TiO_2 film can be obtained by the LCS. However, in the case of the DSC, the dense film is not good for power generation. It is better to obtain films with pores, high cohesive force, and suitable thickness. Therefore, the aim of this study is to make the porous and thick film, which was controlled by mixture TiO_2 powder with large and small diameters. It was made that several mixture TiO_2 powders with different proportion of large and small powders, and then a film was coated by the LCS. Moreover, the influence on the deposition efficiency and the film thickness in repetition film coating were evaluated. As a result, it is successful to make porous TiO_2 films controlled by proportion of large and small powder contents. And, it was made clear that use of small particles indicated high deposition efficiency. On the other hand, use of large particles indicated low deposition efficiency. Finally, the battery properties of the film made by the LCS was evaluated. As a result, conversion efficiencies of the film made by the LCS were less than 1% in any mixture ratio, because of inhomogeneous porosity. However, the LCS becomes an effective tool for making films for the DSC.

High-temperature coating systems, which were used in gas turbine engines, usually consist of a ceramic Thermal Barrier Coating (TBC) as a top coat (TC), an intermediate metallic-bond coat (BC) and a superalloy substrate. During service, a Thermally Grown Oxide (TGO) layer grows at the interface between the TC and the BC. The TGO is predominantly comprised of α-Al_2O_3 and provides protection of the underlying substrate against high-temperature corrosion. However, upon cooling of the component from high temperature, thermal-mismatch strains can generate within the TGO. In this study, the influence of bond coating process for a thermal barrier coating (TBC) on thermally grown oxide (TGO) growth was investigated. The bond coats (BCs) were sprayed by different spray techniques, namely the low pressure plasma spraying (LPPS) and the cold spraying (CS). The coatings were oxidized isothermally at 1273K for different time periods up to 1000h and their TGO growth were compared and fully discussed by measuring their TGO thickness, accounting their TGO oxidation rate k. As a result, it can be found that the TGO growth of the TBC with CS-BC was less than that of the TBC with LPPS-BC. And also, in the TBC with CS-BC, formation of mixed oxides, which has harmful influence on delamination of the top coating, was less than LPPS-BC.

Thermal barrier coatings (TBCs) for blades of gas turbines are an indispensable technology for improvement of the turbine efficiency. During service, a thermally grown oxide (TGO), which has harmful influence on delamination of the TBC, grows at the interface between the TBC and a bond coat (BC). In this study, the influence of bond coating process for the TBC on the TGO growth was investigated The BCs were sprayed by different spray techniques, namely the low pressure plasma spraying (LPPS) and the cold spraying (CS). Yttria Stabilized Zirconia (YSZ) top coat was subsequently fabricated on the BC layer by air plasma spraying (APS). The coatings were oxidized isothermally at 1273K for different time periods up to 1000h and their TGO growth were compared and fully discussed by measuring their TGO thickness, and impedance measurement of their TGOs. As a result, it can be found that the TGO growth of the TBC with CS-BC was less than that of the TBC with LPPS one. And also, in the case of the TBC with CS-BC, formation of mixed oxides, which are porous and crack initiation site, was less than LPPS one. And it was found that CS-BC impedance was much higher than LPPS-BC one from the results of impedance measurements. It concluded that the TBC with CS-BC can be generated and grew much higher quality TGO than that of the LPPS-BC.

In our previous study, it was successful to make thick Ni base superalloy coatings by cold spray (CS) technique. However, the mechanical property and microstructure of an as-sprayed CS coating have been unsatisfactory compared with a bulk material. Therefore, in order to improve the material prpperties, heat treatments were conducted to the CS coatings. As for an as-sprayed IN738LC coating, heat treatment (1121℃/2h + 843℃/24h) was applied. Prior to heat treatment, the as-sprayed coating had nano-order crystalline in the vicinity of the interface between coating and substrate. However, after heat treatment, the nano-order grains changed for micron-order grains. This grain growth can induce the enhancement of the material properties such as ductibility and adhesion strength etc., and release of residual stress. In order to improve mechanical properties of the CS coatings, high temperature solution heat treatment, namely 1171 ℃/2h, was applied to as-sprayed CS coatings. As a result, the coating strength by small punch tests and adhesion strength by 4-point bending were prominently improved.

In this study, in order to develop an innovative repairing technique for high carbon steel by cold spraying, mechanical milled powders were applied for cold spraying. By using mechanical milled powders, a dense and thick coating was obtained.

Cold spraying for polycrystalline Ni-base superalloy INCONEL738LC(IN738LC) is carried out to apply as a repair technique for gas turbine blades, So far, thick coating of the IN738LC was produced on the same material by the cold spray. However, the cold sprayed IN738LC coating after deposition had insufficient mechanical property compared with the bulk IN738LC. Heatment (HT) for as-sprayed coatings was known to improve its strength. In this study, as-sprayed coatings were subjected to some HT conditions, and observed its microstructure to choose the optimal condition. In the case of as-sprayed coatings, γ-precipitation phases were not observed by SEM. On the other hand, heat-treated coatings had distrinct precipitation of γ-phases. Then solid-state diffusion from the coating to the substrate was supposed from SEM and EBSD analyses results. This diffusion can be caused by residual stress, which was generated by high velocity impingements to a substate during spraying and solution heat treatment (1121℃/2h). In addition, solution heat treatment has an effect to recrystallize the microstructure of the sprayed alloy.

Powder Jet Deposition (PJD) technique was applied to the formation of a ceramic coatings in atmosphere and at room temperature. In additional benefits, the PJD is very simple and compact because small solid particles impinge on substrate by a splay nozzle. Therefore, it is possible to apply the PJD to the creating and repairing ceramic coatings for large and complex structures like engines of next generation space plane etc. The aim of this study is to optimize of the spray parameters of condition of aluminum titanate ceramic coatings on several substrates by the PJD technique and to clarify the mechanism of ceramics deposition. In the case of oxide ceramic coatings, lower particle velocity was better for the deposition in this study. The optimized spraying pressure, which can obtain the thickest deposition, is approximately 0.05MPa. In this case, the particle velocity was measured in approximately 90m/s by high-speed camera.

Hot section parts of combined cycle gas turbines are susceptible to degradation due to high temperature creep, crack formation by thermal stress, and high temperature oxidation, etc. Thus, regularly repairing or replacing the hot section parts such as gas turbine blades is inevitable. For this purpose, revolutionary and advanced repair technologies for gas turbines have been developed to enhance reliability of the repaired parts and reduce the maintenance cost of the gas turbines. Therefore, the cold spray technique has a potential for repairing for hot section parts of gas turbines. In this study, health analyses of the cold sprayed Ni base superalloy repairing parts were evaluated by SEM observation and small punch tests etc.

Carbon steels have been using in many structures, because the steels have excellent workability, affordability, and low price etc. However, it can be obtained corrosion damage or cracking on aging degradation. Cold spraying, which is a new maintenance technology, attracts attention recently. Though, it's difficult to make high carbon steel coatings by cold spraying, because high carbon steel includes much carbon. As a result, these are not many studies of cold sprayed carbon steels. In this study, dense and thick coatings of carbon steels by cold spraying was obtained, High carbon steel powder and mixed powder, which is mixed high carbon steel with mild steel powder were used. As a result, denser carbon steel coatings were obtained. And also, the coating hardness was higher than that of bulk steels.

In recent year, many structures and devices are exposed in severe environments, such as high temperature, high pressure, complex atmosphere etc. Therefore, thermal spray coatings play a role in protection of substrate materials under such severe environments. However, in the case of exposing such environments, there is a possibility that unpredictable degradation or damage occurs. Accordingly, elucidation of the mechanism of degradation and damage of the coatings is very important. Moreover, the diagnostic of degradation and damage for the structure based on the mechanism improves the reliability and safety of the structure with coatings. In this article, reliability and safety study for thermal spray coatings, which is exposed in severe environments, is described. In particular, degradation mechanisms of the coatings and their nondestructive evaluation technique are mentioned.

Thermal barrier coatings (TBCs) have been widely used in gas turbine engines in order to protect the substrate metal alloy against high temperature and to enhance turbine efficiency. After service at high temperature, delamination or micro-cracks will initiate in TBC, leading to TBC separation from substrate and ultimately in unexpected gas turbine destruction. TBC failure is primarily attributed to the. growth of TGO and partly to TBC degradation. Currently, there are no reliable nondestructive techniques available to monitor TBC integrity over lifetime of the coating. Thus, to detect TBC and TGO thicknesses, a microwave nondestructive technique that utilizes a rectangular waveguide was developed. The phase of the reflection coefficient at the interface of TBC and waveguide varies for different TGO and TBC thicknesses. Therefore, measuring the phase of the reflection coefficient enables us to accurately calculate TGO and TBC thicknesses. Finally, a theoretical analysis was used to evaluate the reliability of the experimental results.

Cold gas dynamic spray, usually called as cold spray, is a new technique that provides dense and low oxide content metallic coating. In order to evaluate the possibility of on-site repair of aluminum components, residual stress distribution of an aluminum coating and a substrate that produced by low pressure type cold spraying were investigated. The residual stress distribution of the aluminum coating and the substrate in thickness direction were performed by the strain scanning method in synchrotron radiation facility SPring-8. As a result, the maximum compressive residual stress was obtained at the coating surface, and the residual stress inside the coating were approximately zero. On the other hand, the residual stress of the substrate were tensile. The compressive residual stress at the surface of the coating role of closing a crack.

The principle of cold spray is that the solid particle impacts and deposits on the substrate without melting and phase transformation. However, the cold spray deposition mechanism has not been clear yet. It is considered that the substrate surface condition has influence on the deposition behavior of cold spraying, and also surface condition may be changed by a large number of particle impinging. Several surface parameters such as surface roughness, hardness, temperature and micro structure are changed within particle impacts. In this study, in order to determine the most affective factor of cold spray deposition, the several times traversed and sprayed specimens were prepared. The surface activation was controlled by the interval time between traverses. The number of deposited particles on the substrate at the several interval times was investigated. From the results, it was confirmed that the surface activation is more important factor for cold spray deposition.

In order to investigate the influence of stress on growth of an oxide at an interface between a thermal barrier coating (TBC) and a bond coating, a creep test was carried out. The TBC of 300-μm thick Yttria stabilized Zirconia (YSZ) and 100-μm thick CoNiCrAlY was plasma sprayed on the surface of the Ni base superalloy substrate. The creep test was performed under various conditions of temperature and axial stress. It was found that the TGO grew following a parabolic law and it consisted of an Al_2O_3 layer. Both the composition and the shape of the oxide did not change regardless of the applied stress at temperatures below 950℃. However, the thickness of the TGO clearly increased with increases of the applied stress and temperature. It was about 23% when the applied stress was increased from 0MPa to 205MPa at 900℃ and was about 29% when the stress was increased from 0MPa to 150MPa at 950℃.

To establish the fundamentals of the non-destructive evaluation by using impedance spectroscopy technique, the impedance of a degraded TBC and a stand-alone YSZ were measured using platinum electrodes at temperatures between 300℃ and 1000℃. The impedance spectra of the TBC show the response of the electrode reaction, the thermally grown oxide (TGO) and the YSZ grain in order of the frequency. The impedance of the TGO depends on the asymmetry of electrode and the substrate size. On the other hand, the impedance of the YSZ grain is independent of the asymmetry of electrode and the substrate size. Above 800℃, the contribution of the YSZ grain is negligible, because of very small impedance. The impedance of the electrode reaction is governed by the electrode reaction area and voltage drop caused by the TGO resistance. If the correlation between the TGO impedance and the substrate size was clarified, the TGO thickness could be evaluated quantitatively. The delamination of TBC at the YSZ/TGO interface can be detected by monitoring the impedance of the electrode reaction. Moreover, the degradation of the YSZ top coating can be evaluated by measuring the impedance of the YSZ grain at temperatures under 800℃.

Thermally grown oxide (TGO) forms at the interface between the top coating and bond coating during service. Delamination or spallation at the interface can be occurred by the TGO formation and growth. Therefore, formation and growth behavior of TGO were considered. Modifications of the bond coating materials are one means to inhibit the TGO formation and to improve the bond strength of TBC. In this study, morphologies of TGO were controlled by Ce and Si addition to conventional CoNiCrAlY bond coating material. As a result, when the TBCs with Ce added bond coating materials were aged at 1100℃ for 100 hours, morphologies of TGO were changed drastically. It is hoped that the morphologies can improve bond strength of TBCs.

The characteristics of the effects of cycle and time dependent mechanisms on crack growth life under high temperature creep-fatigue interactive conditions were shown to have different properties between them. Furthermore, a theoretical analysis was conducted to represent these characteristics.

Modification of the bond coating materials is one means to improve the bond strength of TBC. It was reported that TBC with CoNiCrAlY-CeSi bond coating had higher bond strength than conventional TBC (YSZ/CoNiCrAlY), because of the formation of discontinuous and rootlike TGO, and of thin and scattered Al_2O_3. However, the TGO formation mechanism for TBC with CoNiCrAIY-CeSi has not been cleared yet. In this study, the effects of Ce and Si addition and of the plasma current value during spraying bond coatings on TGO formation behavior were investigated. TGO formation behavior was different between TBC produced with a plasma current 600A and with 900A. TGO formation mechanisms for each case, 600A, 900A, were suggested by detailed investigation of initial oxide formation. It is supposed that the bond strength of TBC with CoNiCrAlY CeSi bond coating would be affected by plasma current. Accordingly, investigation of effects of the plasma current value on bond strength should be performed.

In refuse incineration power generation plants, increasing the combustion temperature directly improves plant efficiency. However, due to molten chloride corrosion, the combustion temperature cannot be increased. Consequently, protecting of components from molten chloride corrosion is necessary. In this study, MCrAlY coating was proposed as a protective film against molten chloride corrosion. And also the effects of adding elements to CoNiCrAlY were examined. Four kinds of specimens were prepared. One is a standard CoNiCrAlY coated specimen. The others are Mo blended CoNiCrAlY, mechanically milled CoNiCrAlY, and mechanically alloyed CoNiCrAlY with Mo specimens. These coatings were made by low pressure plasma spraying (LPPS). The specimens were exposed to molten chloride corrosion tests in a NaCl-KCl environment. The results show that mechanically alloyed CoNiCrAlY with Mo has excellent corrosion resistantance.

It is well known, that thermally grown oxide (TGO) is formed at an interface of thermal barrier top coating (TBC) and bond coating during service. In the previous work, TGO layer contained at least two layers with different oxides was observed by SEM images. One was Al_2O_3,and the other was mixed oxide of NiO, CoO, Cr_2O_3,or their spinels. It was supposed that a formation of pores in the mixed oxide caused a decrease in bond strength or a formation of stress concentration site. In order for an improvement of oxidation resistance of TBC, plasma sprayed bond coating was remelted by YAG laser before spraying of top coating. Isothermal oxidation test was carried out at 1000℃, as a result of SEM observation and XRD, ESCA analysis, the mixed oxide formation decreased as compared with conventional one.

In the previous work, TGO layer contained at least two layers with different oxides was observed by SEM images. One was Al_2O_3,and the other was mixed oxide of NiO, CoO, Cr_2O_3,or their spinels. It was supposed that a reason of the macro-crack formation near an interface is due to decrease in bond strength or due to formation of stress concentration site caused by a formation of pores in the mixed oxide. In order for an improvement of bond strength, a modified bond coating material was developed which was MCrAlY with Ce and Si addition. Four point bending tests were carried out to measure a bond strength on conventional TBC and modified TBC with modified bond coating. As a result, the TBC with modified bond coating had superior bond strength than conventional one. It is likely that the reason can be a decrease of mixed oxide formation.

Knowledge of the degradation mode in thermal barrier coatings (TBCs) is a prerequisite for the prediction of their remaining life of gas turbine blades. This paper describes the effects of thermal aging on the microstructure in a YSZ-based thermal barrier coating system deposited on Ni based superalloy substrates. The heat treatment of the TBC specimens were conducted at 1373K for 100h, 500h and 1000h in air for thermal aging. The thermally aged coating system had thermally grown oxide (TGO) layer between the substrate and the TBC. TGO consisted of not only alumina but also other oxides. This oxide layer that named mixed oxides (MO) is composed of Ni, Co, Cr and O. 4 point bending tests were carried out in order to evaluate the TBC/substrate interface strength. The interface strength depended on the period of thermal aging in both type of tests. The interface strength increased initially up to the aging time of 100h, and then decreased drastically for the longer aging time. In 4 point bending tests, crack propagated along the interface between TBC and substrate. These results suggested that the interface strength depended on not only the formation of oxides but also the fracture properties of the top coatings.

    More details Close

    More details Close
